What does the kit consist of? The entire cover? Just thr ring? The bottom?

The kit he has now comes with a welded diff cover, and the new bottom plate. Basicaly you have a diff cover and it is bolted to the new bottom plate. You just start cutting your housing until everything fits and weld. The new piece he gives you to weld in is bent to form around the bottom of the housing instead of being flat and it has a 3/4" (i think) piece that is machined flat with your new bolt holes already drilled and tapped, I got to go by his place today and ill stop and snap a picture. Here is the thick piece the cover bolts to. Mine was different then the kit he has now.

I press brake the 3/8 bottom plate to follow the housing and blend in to the sides well (see copperheads finished one). Then I cut out a 3/4" wide piece from 3/4" thick steel and mill it flat on the face on the end mill, drill and tap it and weld it to the 3/8". In the middle where the ring is it goes to 3/8" thick at the front and 1/2" at the back, 1/8" of ring clearance on an 1/8" shaved ring. That way there is a thick enough peice to drill/tap/hold the cover down, and it gives enough support you won't hurt it. I leave the bottom 1/16" below the cover so you can drag it without hitting the cover lip and peeling it.
I feel a broken lower plate is stronger and more aesthetically appealing. It won't deflect from a bottom hit with it being a dome facing downward. Here is a copy and paste of my pricing

I offer several levels.
All have 6 page instructions with pictures and a link to full color full size pictures, and a piece of temp stick for welding.
The loweset level has a lower plate and cover tacked up, lower plate face has holes piloted, and its $165
The drilling and tapping add $25
The cover welded is another $50
The top level is $240 plus shipping. It is fully welded with instructions and temp stick
For socket head cap screws add $15

The first iteration of this kit was $135 tacked up with a bottom plate not drilled or tapped, just broken plate. I've since refined this, but it adds 2 hours of labor on my part.
The bottom plate is 3/8" broken in 4 places to follow the contour of the bottom of the housing and over the ring gear. At the back, the last 3/4" is 3/4" plate. Its broken to match the cover contour as well, and gives more support at the back to decrease warpage. It also gives a sturdy place to drill and tap. In the middle it is ground to 3/8 on the inside and 1/2" on the outside. Milling it flat and drilling and tapping take time, and fitting it up flat to the cover take time. The added benefit to the customer is that with a floating (non tapped or flattened on the face) plate, you flop it around and there isn't a set place to grind. Its easy to go too far or get off center. Then you drill and tap and have to try to grind it back flat. When I was doing these housings for people it was taking me about 4 hours to get the plate in place.
With the plate I send out, (provided you get the tapped on, or tap it yourself when it get there and bolt on) its already bolted to the cover. You simply slide the cover down the face of the housing and see where it hits. You grind there and keep marking and grinding until it drops in perfectly in place. It took me 45 minutes to do the last one taking my time and rechecking about 7 times.
For reference, a tacked cover is $60. The bottom plate is where all the value is for a foolproof fit. It's also where the time is, hence the dollar value.

This kit assumes you have the means to shave a ring gear 1/8", a torch to preheat the work (gas bbq grill can work) and the ability to weld cast iron to mild steel. Normally a DC stick welder (they make 7018AC if you just have a buzz box) is also required.

I normally get in here every day, but I hadn't touched a comp in 3 days trying to keep up with work and family and finish a cage for a guy. A phone call normally gets me right away.

Thanks for all the kind words guys.
Kelly
